When I did the overhaul 6 years ago, I believe case savers were already installed. I'm 90% sure that they were because if I remember correctly, I had to use the smaller diameter studs because the case savers were installed. If this makes no sense, then I apologize, I just vaguely remember something like that. I'm hoping it's something as easy as the heads coming loose. I had my VW mechanic listen to it and he said he didn't think it sounded like it was an internal engine noise. He thought it sounded more like an exhaust leak or some other leak caused by a bad gasket or a loose head. That's what I'm crossing my fingers for. I am able to drive it just fine at higher RPMs - no real power loss at all. Nonetheless, I am already at school now and I couldn't get it here - he told me not to drive it unless I had to. So although I would have liked to do the work, I can't do it at home and I couldn't get it to school (where I'd do the work) so I'm leaving it with him to further track it down and fix it. I like to do my own work (that's why I love VWs) but this guy is great and he's always kind of been my mentor anyways. Is this still the original setup with the FI and the vacuum advance and retard distributor? If so, then the only correct timing instructions are in the Bentley manual. Everyone else gets it wrong. The concern here is that you might have a bad rod bearing, but if this is the problem then it's probably been coming on for some time. There are a couple of things you can check. Using a long screwdriver, put the blunt end in your ear and the other end on various parts of the engine, to try to pin down the point of origin of the noise. It could be a rod bearing (center of case) or a loose cylinder head (cylinder head.) It could just be that you've timed it wrong for a '72. The fact that disconnecting the #3 injector makes it go away just means that #3 is most closely associated with this noise, but it could still have several possible causes. With the engine stopped, rotate it 90 deg past TDC. Get someone to rock the crank back and forth while you listen with the screwdriver. If you can feel the left head move when you do this then the head is probably loose. If the head is tight but you hear or feel a clunk down inside the case, then you probably have a bad rod bearing.
