This prevents air from leaking around the cooler, forcing more air through it. => should it be replaced eventually? Yes, before you put the tin back on. Dunno about your popping sound. If you put it back on the ground and find that it leans to that side, you may have busted a torsion bar. But I expect you'd have noticed the car suddenly drop that corner if that happened.
