I've got exactly the same place rusted. I presume you have a 70 and up
model. In that spot where it rusted is a body stiffener- the reason it
rusts through is that it also makes for a very good place for dirt and
mud and salt to accumulate in, and has no place to drain because the
drain holes clog easily there.

I'd like to see what others here think. Me, I want to replace it with
steel- I personally think this is the "right" way to do this. I don't
think a 2 x 4 " hole is "small", by the way. A quarter-sized hole-
that's small.

And you are correct- I wouldn't weld without removing the fuel tank.
Luckily, the fuel tank is actually fairly reasonable to remove.
