This is really strange... with the D+ connected, grounding the DF will essentially "Floor" the generator to max output manually... (only do this at idle for testing). Your results suggest generator is bad. Make sure its grounded... perhaps some paint or rust under the strap is isolating it. Sounds like you know what to check... the only other thing Ive seen is field winding connector wires rubbing against the screws and through thier insulation, shorting them out. You can with a little effort and care get your hand around and squeeze BOTH brushes in a little... if this doenst put your light out then the brushes are probably OK. IF you get desperate enough Ill rebuild one of my Cores for you!
