1) The starter solenoid wire comes under the carpet - is there any slack there? 2) A puff of smoke on starting is not at all unusual, and doesn't mean anything if it stops smoking after that. It probably means that the ring gaps on one piston happen to be all at the bottom. They rotate gradually, so there will be times when they're lined up. I find it may do it for a month or so, then doesn't for a long time. 3) The insert does narrow the pipe a bit, but there's not much else that makes a reasonable job of a repair apart from another heat exchanger. It's just a piece of thick-walled tube turned down to fit inside the old one - not too difficult to do on a lathe. Jim, I'm surprised if they are a different diameter from the Beetle ones - the same asbestos ring gasket fits both. Dave.
