You may have to have the face of the fan machined flat again so the pulley will sit flat against it. You may also need to machine the pulley slightly also. Or you can replace both of them. I have good used parts if you need them. I've HAD parts which had been chewed up like this when the same thing happened. None of this has ANYTHING to do with the flywheel end or the end play or the torque that you put on the gland nut. It is most likely that this came loose either because you didn't torque it to the type 3 spec (which is considerably higher than the beetle spec,) didn't have the heavy wavy washer in there, used parts which had previously come loose and weren't machined flat afterwards, or you have AC and the extension bolt wobbled loose. Note that it is rather difficult to torque this bolt to the type 3 spec unless you have the engine out and can put a stopper on the flywheel teeth to keep the crank from turning. The best suggestion I've ever heard for this was to take the #2 spark plug out and stuff rope down that hole with the #2 piston positioned to just be starting up on its compression stroke. Stuff as much in as you can and then torque the bolt, letting the piston rise up and compress against the rope and closed valves.
