Answering your specific question first. The surface prep is pretty straight forward. Wipe the surface with acetone or lacquer thinner to get any oils or mold releases off. If you used wax for a mold release use a grease and wax remover to wipe the surface. Then just sand the surface with 80 grit sandpaper. Don't go crazy....just enough to rough up the surface. If you are actually adding the layer uncured just lay it up on the cured part and you are all set. If the added layer is another cured panel, just wipe clean and rough up both mating surfaces and then use the resin that you did the lamination with to bond the two panels together. Some general comments....I think door panels would be a good application for composites, especially if you wanted solid, non-vinyl covered contoured door panels. You cna make the flat panel to start witha nd then add the details. If you make a flat panel, don't make it too thick....certainly no more than 1/8". Any thicker and it won't flex easily to the contour of the door. Make the panel ona larger flat surface. Lay a second sheet of plastic on top after you have wet the glass out with resin and then but a sheet of plywood or similar on top and weight it down. This will give youa nice uniform thickness part that is smooth oin both sides. As for attaching it, I think you could get away with just using a couple of small screws just like on the original panel. As long as you do the door pull in the stock manner where you are pulling directly on the inner sheet metal of the door. You really only need the screws to keep the panel from rotating or lifting off of the tab. The composite panel won't warp or swell or take much off a set like the original fiber board panels.
