Will occasionally turn over again after letting it sit for a few hours, but only once or twice. Have you used any sort of anti-corrosion grease on cable connections or battery poles? It could be that the electricity is making these non-conductive. I did have this sort of problem on a Jetta after putting some copper-ease on the starter cable end where it had visible corrosion. No problem since cleaning it off again! If the Ford relay doesn't do the trick provided it's actually switching the power to the starter, you've eliminated the ignition/starter switch from the equation. That leaves a mechanical problem which makes it stiff to turn the engine over so the battery can only manage at full power or when rested a bit, or an electrical connection that is changing its resistance as current continues to flow.
